My lead ran a 400 piece run at 120% for 3 shifts straight, now half the shop says push and half says we burned the inserts for nothing
We knocked out a 400 piece run last week in 3 shifts with no scrap, and my lead was running the Okuma at 120% for most of it. Half the guys on dayshift said that's how you make rate and keep the boss off your back, and the other half said we ate 6 inserts across two shifts and the finish on the last 50 parts was starting to show chatter. I checked the last batch with a mic and most landed within a half thou, but two were riding the top limit. What makes it weird is our setup guy swears the load meter never blinked, so he says we had room. Do you all push the override when the inserts are holding, or do you back it down and eat the slower cycle to keep the edge alive? Looking for real numbers, like what percent you actually run on 4140 vs aluminum.
Two parts riding the top limit out of 400 isn't a crash, that's just normal tool wear on the last few pieces. Six inserts across two shifts at 120% on 4140 sounds about right actually, that's not "burned for nothing" money. If the load meter never blinked and your mic checks out, the setup guy has a point. I'd run 4140 around 110 to 115% and save the 120 for aluminum where the inserts can take it, but I wouldn't lose sleep over this run.
